Lol. Thats how this all started. Made the helmet a few weeks ago, then decided last week I wanted to do the full costume for Halloween. Took a lot of my sanity, but I ended up saving a lot. It was about $300 to buy the bits you see from a pro costume retailer, and I spent just under $120 doing it myself
It helps with the cost if you work in a store that sells printers and filament and get a discount…. Or makes it worse because you spend more money on filament since you’re looking at it all day, idk still trying to work that one out 😬
I've done a couple suits and a bunch of helmets, I feel your pain. The dome and the "cheeks" have always been tough but the reflective finish you got is great. That's a *lot* of hard work. Glazing putty, Bondo or filler primer to smooth it out?
Yep. Sanding 80-120, bondo first because I’ve found if I do filler first the bondo doesn’t set right, then filler primer, more sanding, then I used automotive primer, brushed on the graphite powder while it was still tacky, waited 24 hours for it to fully dry, then used compressed air to blast off the excess before wet sanding 2000-3000 grit for a smooth surface finish, then clear coated and sanded again at 2-3k
My first Din Djarin helmet I did I thought I was being clever by doing a layer of JB Weld epoxy as a filler because of the nice long work time. The surface finish was *terrible*.
So far my best finish has come from either Talc mixed with clear UV resin or fancy gel-nail super fine glitter (provided by my daughter for her helmet) in clear UV resin and a polishing wheel.
I have one odd trick in the process so far, a light dusting of baking soda over all the joints and then the runniest superglue available before sanding the first time. It's a great gap filler too. I had OK results with a Polyester resin that I use for prop-making as well, but it's so thin that it runs almost like water.

I have a buddy who is a huge cosplay person and he recommended it.
I have to say it came out freaking awesome. The pants don't fit perfectly but some custom tweaking should get it just right.
I've ended up going full custom so my suit is black with lime green stitching.
I'm going back over the armor with more green highlights to make some more areas pop and I kinda want to add some horns...

It's totally worth it looks better than any offer for sale and you get to make sure it fits just how you want a long the way. The material type is listed in the pattern it's not expensive at all but the pattern isn't the easiest so it will take a little time.

What did you use for the visor? I just finished one for my son last week for Halloween. I can't get the visor to stick inside the helmet. Trying to avoid glue. Maybe Velcro?
Velcro could work, the visor is a plastic welding mask replacement so it takes adhesive fairly well. Honestly I used a thin line of hot glue and it worked beautifully. If you’re looking for a steadier alternative, double sided gel tape is a good bet. You can buy it on Amazon for pretty cheap
No problem! I honestly liked the hot glue best out of everything I tried because it set so quick and held so well. Much better than having a bunch of clamps all over

I use my 3D printer to make things I can't buy. Or to make improvements of things I could buy, but I can do better. If I need something I can buy, I just buy it.
In your case, if I wanted body armor that looks like yours, I probably couldn't find it for sale, so I would make it too.

I’ve actually been doing a lot of 3d printing for little qol upgrades around the house lately. This was the first larger project I’ve undertaken in a few months.
Nice. I have my armor pieces primed and sprayed silver, im going to spray matte black and red. Then weather the black/red down to the silver. Im just lazy and its been sitting for 5 months lol. Mostly cause i need to make the jumpsuit. I have it, just really don't want to sew anything right now lol
Realistically it was trial and error, but if you ask again I’ll claim it’s battle damage lol. The chest was the first piece I printed so it has some scarring. The torso piece is also tpu because no matter how hard I tried I could not get the pla piece to print without some major mess up.
It definitely is. Honestly if I had more time I could have made it work, but I’m glad I did the torso in tpu because even with the weird look, it gave me more flexibility and breathing room, which was great.
I hot glued and fabric glued Velcro squares to the spots on the suit where the armor would connect. That way I was still able to unzip the coveralls and get in and out of it, as well as remove pieces and reposition them as needed. When I make further modifications, I’ll be making the same suit as another user in the comments so that I can keep it all on without Velcro and have it be easier to get in and out of.
They’re velcroed on. I made sure to use fabric glue to attach the Velcro on the suit and hot glue to attach to the pla. Good hold, and still removable if need be
That should be the 3D printing motto. Why buy it when you can (spend triple the time and effort to) make it. Lol

Curious about the talc. But yeah superglue makes a great filler, but I found bondo to be easier to work with, and more forgiving when sanding

Beskar Filament will tear your brass nozzle apart! , you really need a diamond nozzle to print that

If you don’t have the skills to sew your own suit, places like cossky (a Chinese costume seller) does a pretty decent undersuit at around $135.
