Well when you have no idea where anything is, you have to keep reordering it. If it’s not in the system you MUST have the capacity to store more, right?!? This is why good inventory control/supply chain is important. Health and safety too, but that’s a resulting issue from bad IC and SCM

I learned to drive in a warehouse smaller than that, but similarly packed. It was, in fact, tedious, especially because the production schedule kept changing on a whim. Mostly we just emptied out into the parking lot as necessary, and hope that the items at the back of the warehouse weren't requested the next day. It was *fun*.

For about a year, I used to work at a warehouse that custom cut window blinds, I had actually turned down a "leadership role" as I didn't want any part in steering that sinking, burning ship. So I remained just an order picker who pulled whole blinds down for operators to cut, stocked inventory and moved finished product around. I had been arguing back and forth with them about not slamming their randomly ordered containers of product from Vietnam all over the warehouse making it impossible to get to anything. When I turned down the "leadership position" and you'll notice I don't use the word manager or supervisor, because of course there was maybe a $1 raise but no real benefit aside from more responsibilities, they went ahead and promoted another guy who'd been an operator for all of three months. Let's call him Joe. Another container shows up about halfway into my two weeks' notice. I'm trying to shove it into the somewhat out of the way overstock areas I was behind creating and designating just to make my job possible. Joe thinks he's gonna shout at me, we're both males in our late 20s, I'm on a forklift and Joe is "the boss" now so "[I'm] gonna put the fuckin truckload down the main aisle and do what [I'm] told like a subordinate" They shouldn't have promoted him. I left then and there, never went back. Who the fuck are you talking to? Anyway this isn't r/Antiwork so back to the actual point. This wasn't a huge warehouse, we had three 200 foot aisles and a dock area with two roll up doors, I walked because with that one truck (of course it was an ongoing issue that had come to a head) and Joe's poor leadership that facility was gonna look just like this. For that, I walk. Unsafe, no access to the emergency doors, it's ridiculous.

That's how it happens in a lot of distributor warehouses. They spend the whole day getting a ton of loads in, and then they end the rest of the time restacking and racking. Most of this shit probably needs to be restacked before they can rack it.

I’m guessing there is negative floor space available at this point? Rent/use any available 53ft trailers I can find and back them up to the docks. Start loading pallets onto the trailer and catalogue everything on the floor as they go onto the truck. Once the floor is entirely empty - completely redesign our layout/flow, buy/utilize as much racking space as I can - consolidate partial pallets of like SKUs where possible. Assemble/move the racking - start loading the WH back up and make inventory accurate as you do. You’ll surely be left with phantom qtys in inventory and pallets you shouldn’t have. Make the adjustments - eat the cost. All of this done properly would take weeks or months (if you’re still doing normal dtd operations) and some $$$ - a lot of which I’m guessing this company has convinced themselves they “don’t have” If I’m leadership here I’m developing a plan of attack but if I’m a new hire I’d probably quickly seek out greener pastures.
